Case Study: Chilled Water Energy Audit for a Pharmaceutical Plant

Challenge

A pharmaceutical manufacturing facility in Europe needed to comply with ISO 50001 energy management requirements. The plant’s chilled water system served cleanrooms, process cooling and HVAC, but there was no sub-metering — the energy team could not determine how much cooling each production line consumed. Without this data, they could not identify efficiency improvements or justify capital investments to management. The plant’s stainless steel piping and strict hygiene requirements made invasive meter installation impractical.

Solution

The energy team deployed six YF-E3M clamp-on ultrasonic energy meters at key points in the chilled water distribution network: the chiller plant main header, three production line branches, the HVAC secondary loop and the cleanroom AHU supply. The clamp-on design was essential — it avoided any pipe penetration that could compromise the system’s cleanliness certification.

The meters’ 4–20mA analog outputs were connected to the plant’s existing data acquisition system, while RS485 Modbus provided digital communication for configuration and diagnostics. The OLED display allowed local verification during commissioning, and the 180° rotatable screen ensured readability regardless of pipe orientation.

Results

  • Energy baseline established: First-ever per-line energy consumption data, revealing that one production line consumed 35% more cooling than expected due to an oversized pump running at constant speed
  • ISO 50001 compliance: The meter data provided the measurement and verification documentation required for certification
  • Quick payback: The identified pump optimization alone saved an estimated €18,000 per year in energy costs
  • Zero contamination risk: Non-invasive installation maintained the plant’s hygiene certification without additional validation
  • Scalable monitoring: The Modbus network allows easy addition of more measurement points as the plant expands

Why Pharmaceutical Plants Choose Clamp-On

Pharmaceutical facilities operate under strict GMP (Good Manufacturing Practice) requirements. Any pipe modification triggers re-validation of the affected system — a process that can take weeks and cost tens of thousands of euros. The YF-E3M’s clamp-on design eliminates this entirely: no pipe contact with the medium, no contamination risk, no re-validation. The stainless steel pipe compatibility and ability to measure purified water (PW) and water-for-injection (WFI) systems make it particularly suited to pharmaceutical applications.
