Case Study: Process Cooling Measurement in a Chemical Plant
Challenge
A specialty chemical manufacturer in Southeast Asia needed to monitor the cooling energy consumption of its reactor jacket systems. The plant produced various chemical intermediates, with cooling water circulating through jacketed reactors to control exothermic reactions. Accurate cooling measurement was essential for process optimization and product costing — but the plant’s carbon steel piping carried a mixture of water and chemical additives, and the production schedule allowed no downtime for meter installation. Several previous attempts with inline meters had failed due to corrosion and fouling of wetted components.
Solution
The plant engineering team selected the YF-E3M clamp-on ultrasonic energy meter for its non-invasive design and chemical compatibility. Since the transducers never contact the process fluid, corrosion and fouling are non-issues — the meter measures through the pipe wall using ultrasonic pulses.
Eight YF-E3M units were installed on the cooling water supply lines to individual reactor jackets, with PT1000 temperature sensors on the supply and return of each circuit. The carbon steel pipe compatibility and the meter’s ability to handle liquids with up to 4% inclusions made it suitable for the plant’s treated cooling water. The 4–20mA outputs were wired to the plant’s DCS (Distributed Control System), providing continuous flow and energy data for each reactor.
Results
- Per-reactor costing: For the first time, the plant could allocate cooling costs to individual products, revealing that one product line consumed 40% more cooling energy than its selling price justified
- Process optimization: Real-time cooling data enabled the process team to optimize jacket temperature setpoints, reducing total cooling energy consumption by 12%
- Corrosion-proof measurement: After 18 months of continuous operation, all eight meters maintain full accuracy with zero maintenance — a stark contrast to the previous inline meters that required quarterly cleaning
- Zero downtime installation: All units were installed during normal production without affecting any reactor
- Scalable deployment: The success of the initial eight units led to an order for 12 additional meters for the plant’s expansion phase
Why Chemical Plants Prefer Clamp-On Ultrasonic
Chemical process fluids are often corrosive, abrasive or prone to fouling — conditions that destroy inline flow meters with wetted sensors or moving parts. The YF-E3M’s clamp-on transducers measure through the pipe wall without any fluid contact, making them immune to the fluid’s chemical properties. The aluminum alloy housing and IP54/IP65 rating handle the demanding plant environment, while the wide viscosity range (<300 CST) accommodates various process fluids beyond simple water systems.
